I could have shipped the motor kit and battery directly to my house but that would have cost about $260 in shipping and $330 in import duties.\u00a0 As luck would have it, my son in the Army had just received orders to Stuttgart, Germany&#8230;.<\/span><\/p>\n<p><!--more--><\/p>\n<p><span style=\"font-size: 14pt;\">I had the motor shipped to my son in North Carolina ($35) and he brought it over with his household goods. \u00a0Unfortunately, the battery is considered hazardous material due to the Lithium Ion cells.\u00a0 If a battery is over 300Wh, it has to be shipped with big <strong>HazMat<\/strong> labels. \u00a0<a href=\"http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/Dot.gif\" data-rel=\"lightbox-image-2\" data-rl_title=\"\" data-rl_caption=\"\" title=\"\"><img loading=\"lazy\" class=\"size-medium wp-image-335 alignright\" src=\"http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/Dot-300x205.gif\" alt=\"\" width=\"300\" height=\"205\" srcset=\"http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/Dot-300x205.gif 300w, http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/Dot-768x524.gif 768w\" sizes=\"(max-width: 300px) 100vw, 300px\" \/><\/a><\/span><\/p>\n<p><span style=\"font-size: 14pt;\">As HazMat, the Army would not ship it for him so I had no choice but to send it by the normal route, land and sea. \u00a0California \u2013New Jersey \u2013 Amsterdam \u2013 Germany and then a friend I work with brought it to me in Switzerland. Battery shipping $120, import duty in Amsterdam $110. By the time I got everything to my garage in Switzerland, the total outlay was a little over $1,000 but I have a motor that is more powerful than <span style=\"color: #0000ff;\">XX<\/span>% of the mainstream e-bikes offered here.\u00a0 I\u2019ll have to tell Monika not to pass up any police cars on her way home.<\/span><\/p>\n<p><a href=\"http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/2018\/03\/Motorcycle_police.jpg\" data-rel=\"lightbox-image-3\" data-rl_title=\"\" data-rl_caption=\"\" title=\"\"><img loading=\"lazy\" class=\" wp-image-227 aligncenter\" src=\"http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/2018\/03\/Motorcycle_police-300x225.jpg\" alt=\"\" width=\"381\" height=\"289\" \/><\/a><\/p>\n<p><span style=\"font-size: 14pt;\">Chances are small that my wife would be doing this right next to the police\u2026\u2026\u00a0 but away from the eyes of law and order? Who knows. \ud83d\ude42<\/span><\/p>\n<p><span style=\"font-size: 14pt;\">Update: I\u2019ve recently found a couple sites in Germany and Austria that sell Bafang kits and parts so they are available in the EU, just not as inexpensive as in the U.S., especially considering the import duties.\u00a0<\/span><\/p>\n<p><span style=\"font-size: 14pt;\"><span style=\"text-decoration: underline;\">There are really a LOT<\/span> of great blogs, forums, and websites out there specific to building e-bikes so I\u2019m not going to try and do a better job then they at explaining the process. What I will do, is attempt to give my audience the benefit of the lessons learned during my particular project.\u00a0 For detailed information, here are some of my sources:<\/span><\/p>\n<ul>\n<li><span style=\"font-size: 14pt;\">A blogger named Karl Gesslein has a massive site with loads of great information. I would say that this was my \u201cgo to\u201d source for 80% of what I\u2019ve learned about e-bikes so far and he has very detailed articles on\u00a0builds and testing\u00a0related to the Bafang motors and accessories.\u00a0 Highly recommended.\u00a0 <a href=\"https:\/\/electricbike-blog.com\/\">The ElectricBike-blog<\/a><u>.<\/u><\/span><\/li>\n<li><span style=\"font-size: 14pt;\">Obviously, the <a href=\"https:\/\/lunacycle.com\/\">Luna Cycle<\/a> website is a good place to check out kits and parts. They also run a <a href=\"https:\/\/lunacycle.com\/blog\/\">blog<\/a> and look like they have a great support network, although I haven\u2019t had to use it so far.<\/span><\/li>\n<li><span style=\"font-size: 14pt;\">One of the most comprehensive forums (websites where people from all over the world get together to talk about all things \u201ce-bike\u201d) I came across was <a href=\"https:\/\/endless-sphere.com\/forums\/\">Endless Sphere<\/a>. There is almost too much information for the occasional e-bike build (this, coming from an information junkie\u2026) however, just about any question can be answered by searching the forum.\u00a0<\/span><\/li>\n<\/ul>\n<h3><span style=\"font-size: 18pt; color: #0000ff;\">Make sure the candidate bicycle is ready\u00a0to receive the conversion. (Time to get our hands dirty&#8230;.)<\/span><\/h3>\n<p><span style=\"font-size: 14pt;\">Like a good friend of mine in Albuquerque is fond of saying, \u201cAnything worth doing is worth <u>OVERdoing<\/u>\u201d. Truer words never said\u2026.\u00a0<\/span><\/p>\n<ul>\n<li><span style=\"font-size: 14pt;\"><strong>Wheels and Tires:<\/strong> Sorry, gonna get on my soapbox a bit. You\u2019ll see a lot of advertisements such as \u201cdesigned specifically for e-bikes\u201d or \u201ce-bike ready\u201d usually with a high price tag.<\/span><\/li>\n<\/ul>\n<p style=\"padding-left: 60px;\"><a href=\"http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/ebike25.png\" data-rel=\"lightbox-image-4\" data-rl_title=\"\" data-rl_caption=\"\" title=\"\"><img loading=\"lazy\" class=\"alignnone size-full wp-image-339\" src=\"http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/ebike25.png\" alt=\"\" width=\"185\" height=\"141\" \/><\/a><span style=\"font-size: 14pt;\">\u00a0(This means ready for 25 km\/h. <a href=\"http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/yawn.png\" data-rel=\"lightbox-image-5\" data-rl_title=\"\" data-rl_caption=\"\" title=\"\"><img loading=\"lazy\" class=\"wp-image-397 alignnone\" src=\"http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/yawn-266x300.png\" alt=\"\" width=\"81\" height=\"90\" srcset=\"http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/yawn-266x300.png 266w, http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/yawn.png 310w\" sizes=\"(max-width: 81px) 100vw, 81px\" \/><\/a>\u00a0)<\/span><\/p>\n<p style=\"padding-left: 60px;\"><span style=\"font-size: 14pt;\">IMHO, any good quality, hand-built wheel strong enough for touring is going to be strong enough for an e-bike.\u00a0 And the same as for touring, the choice of tires is affected by what kind of riding you expect to do (off-road, on-road, heavily weighted or credit card touring). My current favorite for all around riding and commuting, the Schwalbe Marathon Plus.<\/span><\/p>\n<p style=\"padding-left: 60px;\"><a href=\"http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/schwalbe-marathon-plus-bike-tyre-2119-p.jpg\" data-rel=\"lightbox-image-6\" data-rl_title=\"\" data-rl_caption=\"\" title=\"\"><img loading=\"lazy\" class=\"alignnone size-medium wp-image-364\" src=\"http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/schwalbe-marathon-plus-bike-tyre-2119-p-300x148.jpg\" alt=\"\" width=\"300\" height=\"148\" srcset=\"http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/schwalbe-marathon-plus-bike-tyre-2119-p-300x148.jpg 300w, http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/schwalbe-marathon-plus-bike-tyre-2119-p-768x378.jpg 768w, http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/schwalbe-marathon-plus-bike-tyre-2119-p-900x443.jpg 900w, http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/schwalbe-marathon-plus-bike-tyre-2119-p.jpg 988w\" sizes=\"(max-width: 300px) 100vw, 300px\" \/><\/a><\/p>\n<p style=\"padding-left: 60px;\"><span style=\"font-size: 14pt;\">Monika already has good tires on her bike however, I\u2019ll replace the rear one since it is half-worn and will wear faster now with the motor driving it up that hill at\u00a0<span style=\"color: #0000ff;\">XX<\/span> km\/h (Yes, I know I said 25 km\/h before, but this thing gets faster the more I dream about it\u2026..). Since her bike was designed as a tourer, the wheels are already strong with 36 spokes each. They aren\u2019t handbuilt, but I have since trued them and re-tensioned all the spokes so I\u2019m confident.<\/span><\/p>\n<ul>\n<li><span style=\"font-size: 14pt;\"><strong>Drive train:<\/strong> In order to handle the increased torque of the motor, I decided to replace the stock cassette (now old and worn) with an SRAM PG 970 which has steel cogs and also a large 34 tooth granny gear. Since it doesn\u2019t make sense to replace the cassette and not replace the chain, I\u2019ll change that too (SRAM PC 971). Total Cost: $38.\u00a0 <\/span><\/li>\n<\/ul>\n<p style=\"padding-left: 30px; text-align: center;\"><strong><span style=\"font-size: 14pt;\">Steel components = stronger\/cheaper.<\/span><\/strong><\/p>\n<p><a href=\"http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/IMG_3185.jpg\" data-rel=\"lightbox-image-7\" data-rl_title=\"\" data-rl_caption=\"\" title=\"\"><img loading=\"lazy\" class=\"aligncenter wp-image-340\" src=\"http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/IMG_3185-300x225.jpg\" alt=\"\" width=\"367\" height=\"278\" \/><\/a><\/p>\n<ul>\n<li><span style=\"font-size: 14pt;\"><strong>Brakes:<\/strong> Although I may upgrade her bike to disc brakes eventually, the kind of riding she does <a href=\"https:\/\/magazine.bikesoup.com\/disc-brakes-and-the-reasons-why-i-wont-be-using-them\">doesn\u2019t warrant them<\/a> and there are no problems with the existing V-brakes. In order to (easily) remove the cassette from the hub, we\u2019ll need some special tools.\u00a0 Since I\u2019ve been building and working on bikes for over 45 years I\u2019ve amassed quite a collection of special tools and handy doo-hickies such that I haven\u2019t had to buy more than a couple items in many years.\u00a0<\/span><\/p>\n<p><span style=\"font-size: 14pt;\">The locking ring that holds the cassette secure requires a tool like this:<\/span><\/p>\n<p><a href=\"http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/IMG_3225.jpg\" data-rel=\"lightbox-image-10\" data-rl_title=\"\" data-rl_caption=\"\" title=\"\"><img loading=\"lazy\" class=\"aligncenter wp-image-343\" src=\"http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/IMG_3225-300x225.jpg\" alt=\"\" width=\"379\" height=\"287\" \/><\/a><\/p>\n<p><span style=\"font-size: 14pt;\">And since the cassette spins freely in the direction you have to turn to unscrew it, it helps to have something you can hold the cassette securely with:<\/span><\/p>\n<p><a href=\"http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/IMG_3228.jpg\" data-rel=\"lightbox-image-11\" data-rl_title=\"\" data-rl_caption=\"\" title=\"\"><img loading=\"lazy\" class=\"aligncenter wp-image-344\" src=\"http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/IMG_3228-300x225.jpg\" alt=\"\" width=\"371\" height=\"281\" \/><\/a><\/p>\n<p>Hence, this setup. Every 10 years or so I go through my box o\u2019 parts and get rid of stuff I really don\u2019t think I\u2019ll ever need.<\/span><\/p>\n<p><a href=\"http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/IMG_3239.jpg\" data-rel=\"lightbox-image-15\" data-rl_title=\"\" data-rl_caption=\"\" title=\"\"><img loading=\"lazy\" class=\"size-medium wp-image-366 alignnone\" src=\"http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/IMG_3239-300x225.jpg\" alt=\"\" width=\"300\" height=\"225\" srcset=\"http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/IMG_3239-300x225.jpg 300w, http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/IMG_3239-768x576.jpg 768w, http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/IMG_3239.jpg 1024w, http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/IMG_3239-900x675.jpg 900w\" sizes=\"(max-width: 300px) 100vw, 300px\" \/><\/a> <a href=\"http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/IMG_3242.jpg\" data-rel=\"lightbox-image-16\" data-rl_title=\"\" data-rl_caption=\"\" title=\"\"><img loading=\"lazy\" class=\"size-medium wp-image-367 alignnone\" src=\"http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/IMG_3242-300x225.jpg\" alt=\"\" width=\"300\" height=\"225\" srcset=\"http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/IMG_3242-300x225.jpg 300w, http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/IMG_3242-768x576.jpg 768w, http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/IMG_3242.jpg 1024w, http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/IMG_3242-900x675.jpg 900w\" sizes=\"(max-width: 300px) 100vw, 300px\" \/><\/a><\/p>\n<p><span style=\"font-size: 14pt;\">You&#8217;ll notice that I haven&#8217;t cleaned these old parts.\u00a0 I also learned many years ago that it doesn&#8217;t make sense to spend the time (and WD-40) it takes to clean parts you may end up tossing at some future date.\u00a0 If I ever need them again, I&#8217;ll clean them before installation.<\/span><\/p>\n<p><strong style=\"color: #0000ff; font-size: 18pt; font-family: 'Playfair Display', Georgia, serif;\">Remove the existing crankset and bottom bracket.<\/strong><\/p>\n<p><span style=\"font-size: 14pt;\">Now we get to one of the most difficult areas of a bicycle, especially one that is more than a few years old, the bottom bracket (BB) and cranks.<\/span><\/p>\n<p><a href=\"http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/IMG_3243.jpg\" data-rel=\"lightbox-image-17\" data-rl_title=\"\" data-rl_caption=\"\" title=\"\"><img loading=\"lazy\" class=\"aligncenter wp-image-348\" src=\"http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/IMG_3243-300x225.jpg\" alt=\"\" width=\"365\" height=\"277\" \/><\/a><\/p>\n<p><span style=\"font-size: 14pt;\">It seems like every company has to have their own special design with proprietary tools.\u00a0 For many decades, everyone was happy with 3 or 4 \u201cstandards\u201d plus 3 or 4 thread types (English, French, Italian) but that didn\u2019t generate enough profit because if you maintained your BB well and regularly, they lasted a long time. I still have a BB in my box o\u2019 parts from my bike during High School that I keep for sentimental reasons, but it\u2019s perfectly functional. Oh well.<\/span><\/p>\n<p><span style=\"font-size: 14pt;\">In this case, we have the Shimano \u201cHollowtech\u201d cranks with an \u201cISIS\u201d BB (not to be confused with the terrorist organization; I bet Shimano didn\u2019t see THAT one coming).<\/span><\/p>\n<p><a href=\"http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/IMG_3254.jpg\" data-rel=\"lightbox-image-18\" data-rl_title=\"\" data-rl_caption=\"\" title=\"\"><img loading=\"lazy\" class=\" wp-image-354 aligncenter\" src=\"http:\/\/eastmountainkustom.com\/blog\/wp-content\/uploads\/IMG_3254-300x225.jpg\" alt=\"\" width=\"403\" height=\"306\" \/><\/a><\/p>\n<p><span style=\"font-size: 14pt;\">Normally, you unscrew the bolt holding the crank on and thread the crank-puller in.\u00a0 By tightening the outer half of the puller while holding the inner half steady, you were able to press against the BB spindle and remove the crank without damaging anything.\u00a0 Of course, \u201cHollowtech\u201d means the BB spindle is hollow, nothing to press against.\u00a0 Oh darn, now we need to buy another special Shimano tool! Or do we?<\/span><\/p>\n<p><span style=\"font-size: 14pt;\">By examining the crank, I discovered that I could use a 12mm drive to remove the cap screw holding the crank on. Lets insert a bolt facing inwards on the cap screw and re-install it into one side of the BB. Again, we luckily have a removal tool that fits the ISIS BB cup.
